Based upon Marvel's iconic Super Hero, "Iron Man" tells the story of Tony Stark, a billionaire industrialist and genius inventor who is kidnapped and forced to build a devastating weapon. Instead, using his intelligence and ingenuity, Tony builds a high-tech suit of armor and escapes captivity. Upon his return to America, Tony must come to terms with his past. - In October 1999, Quentin Tarantino was approached to write and direct the film. Later, Joss Whedon was in negotiations to direct the film in June 2001. In December 2004, Nick Cassavetes was hired as a director, with the film to release in 2006, but everything fell through. Finally, Jon Favreau was hired as director.
- Jon Favreau was originally going to direct Captain America (2009) in the manner of a superhero comedy adventure, but he instead chose to direct this film and give it a more serious tone.
- Favreau wished to make this film a kind of independent film-espionage thriller crossbreed, being influenced by Tom Clancy novels, James Bond films, RoboCop and Batman Begins.
- The character's origin was been reconfigured from both the Vietnam War and later Gulf War in the comics to modern day Afghanistan.
- This film's version of the Mandarin was based on the Dark Lord Sauron from Tolkien's "The Lord of the Rings," the role being more of a presence rather than a physical antagonist.
- Robert Downey Jr. will be involved with motion-capture work eight months after filming is completed in order to realistically portray Iron Man's movements.
- Favreau said he rejected the East Coast setting of the comic books as many superhero films were set there, and wanted to avoid repetition in his film.
- Rachel McAdams, director Jon Favreau's first choice, turned down Gwyneth Paltrow's role. Nicolas Cage and Tom Cruise were previously interested in playing Iron Man and Cruise came close.
- Director Jon Favreau said that the first film's plot would not deal with Tony Stark's personal problems, such as alcoholism. If there were sequels, Tony Stark's personal problems would be explored.
- Favreau plans Iron Man to be the first in a trilogy, with all the actors signed on for all three films.
- The character Tony Stark drives an Audi R8 as part of the studio's deal with the automobile company Audi. Two other vehicles, the Audi A6 sedan and the Audi Q7 SUV, will also appear in the film. In exchange, Audi will help finance the film's marketing campaign around the world.
- "Iron Man" creator Stan Lee will cameo, appearing with three blonde women and being mistaken for Hugh Hefner by Tony Stark.
- To prepare for his role as Iron Man, Robert Downey Jr. spent five days a week weight training and practiced martial arts to get into shape.

An early draft of the script revealed Tony Stark to be the creator of Dr. Otto Octavius's tentacles from Spider-Man 2.
- Stark was based on millionaire recluse Howard Hughes. The movie was filmed at Playa Vista studios, in hangers where Hughes built aircraft, like the Spruce Goose.
- During shooting, Jon Favreau preferred improvisation in dialogue scenes.
